The aim is to produce custom Ankle Foot Orthoses (AFO) with biocompatible materials compared to traditional orthotic manufacturing materials, perform tensile strength analysis, and compare them with traditional AFOs. Methods: Initially, traditional AFO materials were subjected to a tensile test. Following the test information, materials demonstrating similar tensile strength were researched, and biocomposite filaments with different mixture ratios of Polylactic acid (PLA) / Polycaprolactone (PCL) were obtained. Mechanical test specimens were produced from the filaments using a 3-dimensional printer. A tensile test was applied to the produced specimens. Based on the information obtained from the test specimens, AFO production was carried out using the filaments; a special experimental setup for the AFOs was prepared, and mechanical analysis was conducted. The results obtained from the experiments were compared with those from the finite element analysis (FEA). Results: The biocomposite materials known as biocompatible have not only achieved a tensile strength of 43.2-27.6 MPa, surpassing the 22.6 MPa tensile strength obtained from the mechanical analysis of polypropylene materials commonly used in traditional AFOs, but they have also demonstrated superiority over industrial AFO materials by offering higher tensile strength while being environmentally respectful. Results: The tensile strength obtained by mechanical analysis of polypropylene (PP) materials commonly used in traditional AFOs was measured as 22.6 MPa. The materials manufactured by mixing with certain ratios of materials known to be biocompatible show higher tensile strength compared to traditional AFOs with a tensile strength of 43.2-27.6 MPa. In addition, these biocompatible materials are also advantageous because they are environmentally friendly and do not harm nature. Therefore, it was observed that the created AFO materials are superior to industrial AFO materials in terms of both high tensile strength and green transformation. Conclusion: The AFOs produced from PLA/PCL blend filaments have been observed to provide higher tensile strength than traditional manufacturing AFOs. These materials also allow for the creation of biocompatible lighter structures and offer similar tensile strength to those produced by conventional methods.
